As Ross requested more effort be made to update the board when advice is provided, I'm happy to post the preliminary results of the Chevy work truck rear diff repair. I know its OT, but I learned quite bit, so there ;)

If you don't care to read the original thread, the abbreviated version is:

Hole in rear diff cover, dumped all fluid, disintegrated inner pinion bearing, chewed pinion gear, slightly marred ring gear and casing.

Result.

Just got finished reassembly an hour ago. Took 4 hours including cleaning of bits. Parts included ring and pinion gear and inner pinion bearing ($32 e-bay), new inner beaing cone ($12), new U-bolts ($40), pinion seal ($7), fluid ($8). Total cost ~ $100.

Its been run on the jack stands up to 80kmh (5mph) with no howling or vibration. We'll see what happens on the road.
